†Structural Reinforcement Using Carbon Fiber: A Copper Mine Case Study Carbon Fiber Beam and Slab Repair Problem: Mining operations often expose structures to harsh conditions, such as vibrations, moisture, and chemical exposure. At an aging copper processing plant, the century-old concentrator building's concrete beams and ceiling slabs showed significant deterioration. Corrosion had eaten away at the structure, causing delamination and spalling. In some areas, dangerous through-holes formed in the ceiling slabs, posing serious risks to workers and equipment below. Design Scope: This project focused on reinforcing two beams and three ceiling slabs, requiring 960 square feet of carbon fiber. The damage spanned the full length and width of these elements, with extensive corrosion necessitating careful repairs. Our team aimed to restore the structural integrity of these critical components without resorting to costly replacements. Installation: Before applying the CarbonSeal™ carbon fiber system, we removed all deteriorated concrete using pressure washers and hand tools. Exposed rebar was thoroughly cleaned, and any missing sections of concrete were carefully patched. We then installed the patented CarbonSeal™ bi-directional carbon fiber fabric across the beams and slabs. Additional uni-directional carbon fiber was applied to the undersides of the beams for extra strength. To protect against future corrosion, a durable urethane topcoat was added, and weep holes were strategically drilled into the beams after the system fully cured. Conclusion: The entire reinforcement process took just 10 days, showcasing the efficiency of carbon fiber technology. Choosing carbon fiber reinforcement over complete replacement not only saved the mine nearly $150,000 but also prevented over 1,000 pounds of steel and concrete from being discarded into landfills. Furthermore, this approach helped reduce carbon dioxide emissions by almost a ton and conserved more than 30,000 gallons of water that would have been used in manufacturing new materials. It’s clear that carbon fiber reinforcement is both environmentally friendly and cost-effective.
