Structural Reinforcement Using Carbon Fiber: A Copper Mine Case Study
Carbon Fiber Beam and Slab Repair
In the world of heavy industry, copper mines present unique challenges when it comes to maintaining their structures. Constant exposure to vibrations, moisture, and harsh chemicals can accelerate wear and tear on even the sturdiest of materials. At an aging copper plant, the concentrator building's concrete beams and ceiling slabs were no exception. These critical structural components were showing significant signs of degradation, including corrosion, de-lamination, and even chunks of concrete breaking off. Dangerous through-holes had formed in some of the ceiling slabs, creating a serious hazard for workers and equipment below.
Addressing these issues required a strategic approach. Our team was tasked with reinforcing two beams and three ceiling slabs, totaling 960 square feet of carbon fiber application. The extent of the damage was extensive, affecting the full length and width of both the beams and slabs. Some of the ceiling slabs had been severely compromised due to extreme corrosion, necessitating careful planning and execution.
Before applying the CarbonSealâ„¢ carbon fiber system, we meticulously removed all deteriorated concrete using high-pressure washers and hand tools. Any exposed rebar was thoroughly cleaned, and any missing sections of concrete were carefully patched. The beams and slabs were then wrapped with the patented CarbonSealâ„¢ bi-directional carbon fiber fabric, while the bottom of each beam received an additional layer of uni-directional carbon fiber for extra support. To ensure longevity, a protective urethane topcoat was applied to shield against future corrosion. We also strategically drilled weep holes into the beams once the system had fully cured to allow for any trapped moisture to escape.
This comprehensive reinforcement effort was completed in just ten days, showcasing the efficiency of carbon fiber technology. By opting for reinforcement rather than complete replacement, the mine not only saved approximately $150,000 but also prevented over 1,000 pounds of steel and concrete from being discarded into landfills. This environmentally conscious decision also helped reduce carbon dioxide emissions by nearly a ton and conserved more than 30,000 gallons of water that would have been used in manufacturing replacement materials.

The photos below illustrate the extent of the damage before the repair process began. They show dangerous through-holes in the ceiling slabs, exposed rebar due to de-lamination, and the overall deterioration of the concrete. After the repairs, the structure is now stronger and safer, thanks to the use of advanced carbon fiber technology.
